This article reviews changing demand for tungsten and molybdenum wire in lighting, wire EDM and high-temperature heating, explains how diameter accuracy, surface quality, tensile strength and coiling performance affect downstream breakage rates, and gives inspection items plus purchasing and stocking advice for wire procurement and incoming inspection.

Wire is among the faster-changing product categories in tungsten and molybdenum. The general lighting market is shrinking overall, but demand for specialty lamps, heating elements and wire EDM remains, and requirements on diameter accuracy and surface quality are rising. On the same drawing machine, changing the die set and the lubrication scheme changes the wire surface and, with it, the downstream breakage rate. Such differences are not obvious in a sample and only emerge in continuous production. Wire surface condition is tied to die life, and the die replacement rhythm also shows up as batch-to-batch variation.

Diverging Demand on the Lighting Side

Consumption of tungsten wire for general lighting is falling, and the remaining demand is concentrated on specialty filaments and heating wires that resist high temperature and sagging. These products are sensitive to diameter consistency, ovality and deformation behavior at high temperature, and doping and annealing often matter more than drawing itself. Customers usually back-calculate wire specifications from lamp life, so the service conditions must be clarified at purchase, including the number of winding turns, operating temperature and switching frequency. Different winding methods also call for different elongation. Drawing and annealing are described under process technology.

Several Hard Requirements for Molybdenum Wire in Wire EDM

Molybdenum wire for wire EDM requires sufficient tensile strength, moderate elongation and a surface free of burrs and scratches. When strength is insufficient, tension fluctuation causes cutting accuracy to drift; surface defects become the starting point of wire breakage during discharge. Diameter accuracy affects discharge gap stability, and batch use usually requires low variation within a single spool. Wire straightness and winding tension also affect how smoothly the wire runs on the machine. A tension test pull before running can reveal uneven strength within a spool in advance. The size range for wire is listed under wire and fabricated products.

The tension wheel and guide rollers of the payoff system also affect the breakage rate: once the wheel surface wears, the wire develops micro-vibration and discharge becomes unstable. Dielectric concentration and filtration must be watched as well, since high impurity levels concentrate the discharge and accelerate surface damage to the wire. After changing a spool, run the wire free for a short distance to settle the tension before entering the workpiece, which reduces breakage at the entry. New and old wire differ noticeably in strength, and mixing them makes parameters hard to fix. Recording the actual service time of each spool is more informative than counting breakages alone.

How to Define the Inspection Method

  • Diameter: measure with a micrometer or laser gauge at multiple points along the length, sampling the start, middle and end of the spool;
  • Tensile strength and elongation: draw specimens from the spool for tensile testing;
  • Surface: examine scratches, burrs and oxidation color at low magnification;
  • Coiling performance: carry out the specified winding test at the service diameter;
  • High-temperature performance: measure strength retention after annealing where necessary.

Inspection frequency and acceptance criteria can follow the incoming and finished-product inspection arrangements under quality control.

Judging Purchasing and Stocking

Batch variation is more pronounced in wire than in plate because drawing involves many passes and accumulated error. Purchasing should fix the supplier and the process state, and trial a small batch first when changing supplier. On stocking, molybdenum wire oxidizes readily on the surface after absorbing moisture, so storage humidity must be controlled and opened spools used promptly; do not mix batch numbers, or breakages become hard to trace; when a single batch is drawn down in stages, record the opening time and the remaining length.

How to Read the Substitution Trend

What is called substitution is mostly materials gaining and losing ground relative to one another: in some discharge applications, coated and composite wires have taken part of the market, while in high-temperature heating the division of work between tungsten and molybdenum wire is relatively stable. For a company, stabilizing diameter tolerance and surface quality control is more worthwhile than chasing a concept.
